Why Your 'Polartec' Jacket Might Be Wrong (And How I Learned That the Hard Way)

I remember the day clearly. My client asked for a "Polartec zip up" — a fleece jacket for a branded uniform program. I nodded, fired off a quick RFQ to three mills, and picked the cheapest quote. The fabric arrived, we cut and sewed 500 pieces, and shipped them. Two weeks later, returns started flooding in. The jackets pilled after one wash. The insulation compressed. The zipper pulls frayed.

I blamed the factory. I blamed the client's washing instructions. But the real problem was sitting right in front of me on the original spec sheet: I had ordered a basic 100% polyester fleece labeled "Polartec-style," not actual Polartec.

Cost of that lesson: $3,200 in redo + a 2-week delay + a strained client relationship. Worse than expected.

The Real Problem: "Fleece" Is a Synonym, But It's Not the Same

Here's the thing: the word "fleece" is used as a synonym for almost any fluffy polyester fabric. Type "fleece synonym" into Google and you get "wool," "mouton," "sheepskin" — none of which describe modern performance fabrics. Even within Polartec, there are dozens of distinct technologies:

  • Thermal Pro — high-loft warmth, good for cold weather
  • Power Stretch — 4-way stretch, for active layering
  • Power Shield — wind-resistant outer layer
  • Alpha — breathable insulation (used in military ECWCS)
  • Neoshell — waterproof/breathable membrane

When you write "Polartec fleece" on a purchase order, you're not specifying which one. It's like ordering a "Kevlar bulletproof material" vest — Kevlar is a brand of aramid fiber, but there are different grades (129, 149, KM2) for different threats. The same applies to Polartec: you need to pick the right series for the end-use, or you'll get something that's functionally wrong.

Look, I'm not saying all "100% polyester fabric" is bad. But Polartec's patented knitting processes and fiber blends make real technical differences. A generic 100% polyester fleece can be cheap — but it also loses loft, pills, and doesn't wick moisture. That's why brands like Mammut insist on genuine Polartec in their zip-ups: they've tested it, and they know the difference.

The Hidden Cost of Assuming Transparency

In my first year (2017), I made the classic mistake: I assumed the quoted fabric was the one I needed. The vendor listed "Polartec fleece" at $12.50/yard. My internal buyer said "great price." We approved. But the fine print — buried in the terms — said "performance equivalent." Not actual Polartec. That's a transparency trap.

I've learned to always ask the same question now: "What's not included?" before asking the price. The vendor who lists the exact Polartec series, mill certification, and test reports upfront — even if the price looks higher — usually costs less in the end. Saving $2.00 per yard on the wrong fabric is a $1,000 mistake on a 500-yard order.

Granted, some buyers think they're being clever by asking for "generic Polartec equivalent." They're not. They're just setting themselves up for a reorder. To be fair, not every project needs genuine Polartec — if you're making basic trade show giveaways, a $3.50/yard fleece might work. But if you're producing Mammut-branded apparel or military gear, the spec sheet matters. Seriously matters.

Why This Happens: The Industry's Missing Specification Culture

The deep cause isn't dishonesty — it's lack of shared language. Most buyers don't know the difference between Polartec 100, 200, and 300 series. They think "higher number = warmer." Not exactly. Polartec 100 is lightweight, 200 is midweight, 300 is heavyweight — but weight isn't the only factor. Breatheability, stretch, DWR finish, and face fabric all matter. And suppliers often assume you don't care about those details — until you do.

I once ordered Polartec Power Dry for a base layer project. The supplier sent a cheaper polyester mesh. Looked similar. But Power Dry has a bi-component knit that moves moisture in one direction. The knockoff fabric trapped sweat. We caught the error when the first batch came back from testing — the moisture management was 60% worse than the spec. That cost $450 in redo plus a 3-day production delay.

Here's the checklist I now use before any Polartec PO:

  • ☐ Exact Polartec series name (e.g., "Polartec Thermal Pro High Loft")
  • ☐ Weight (gsm or oz/yd²) — cross-check against Polartec official spec
  • ☐ Certification from mill that it's genuine Polartec
  • ☐ Test reports (ASTM D3776 for weight, AATCC 135 for shrinkage)
  • ☐ Minimum order quantity restrictions (some series are MTO)

Three things: specs confirmed, timeline agreed, payment terms clear. In that order.

The Solution Is Painfully Simple

You want to avoid my mistakes? Do two things:

1. Be specific. Don't write "Polartec fleece." Write "Polartec Thermal Pro, 200 gsm, bluesign certified, black, DWR finish." Attach the Polartec product datasheet to your PO.

2. Demand transparency. Ask every supplier: "Show me the mill's Polartec license certificate." Genuine Polartec is only sold through licensed mills. If they can't produce a license number, it's not real Polartec — it's just 100% polyester fabric with a vague similarity. And yes, that difference matters when your client inspects the final goods.

Between you and me, I still mess up sometimes. Last month I approved a "Polartec zip up" sample that looked perfect — until I realized it was a Power Stretch, not the Thermal Pro specified. The substitution was fine for the application, but I had to update the tech pack. A waste of time. If you want to skip that headache, just put the exact wording from the Polartec website into your RFQ. It's that easy.

Saved $80 by skipping the pre-production sample check once. Ended up spending $400 on a rush redo when the first bulk run had wrong color. A lesson learned the hard way.
