I run a small cut-and-sew shop that makes outdoor accessories, including performance headbands and balaclavas. I've been ordering technical fabrics for six years, and in that time I've made enough mistakes to fill a filing cabinet. This is the checklist I wish someone had handed me before I placed my first Polartec order.
If you're buying Polartec fabric for headbands, midlayers, or custom apparel, this checklist is for you. It's based on my own errors, not theory. There are seven steps. Walk through them before you order.
1. Match the Fabric to the Actual Use, Not the Hype
When I started, I thought warm fleece was one material. It isn't. Polartec makes many constructions, and they behave differently. For a Polartec headband, I need something with stretch and moisture management. That's why I use Polartec Powerstretch (often written as Power Stretch) for that product. It's a high-stretch knit designed as a midlayer, and it works for a snug headband because it moves with your head instead of fighting it.

The check: Write down the product's end use before you look at swatches. A blanket fleece can be warm and still be wrong for a headband.
2. Check Stretch and Recovery, Not Just Warmth
Most first-time buyers focus on warmth and softness. They miss stretch recovery. That's the thing that determines whether a Polartec headband still fits after an hour of wear.
I learned this the hard way. I ordered a roll of what I thought was Polartec Powerstretch from a reseller. It stretched fine, but it stayed stretched. After 20 minutes on a head form, it looked like a loose sock. I had to scrap 45 headbands. That mistake cost about $680 in materials plus two days of seam ripping.
The check: Take a 10 cm strip, stretch it 30%, hold for 30 seconds, then release. Wait five minutes. If it doesn't return close to its original length, it's not going to work for a tight headband.
3. Verify Fiber Content and Labeling Claims
If you're making a product and selling it, fiber content is not a suggestion. In the U.S., the FTC Textile Fiber Products Identification Act (ftc.gov) requires that most new textile products have labels listing fiber content. That requirement is still in force as of January 2025.
I found this out when I ordered fleece that was really a polyester-nylon blend. Fine for some uses, but not for my spec. The same logic applies to non-performance fabrics. If your product is described as a 100% mulberry silk bonnet, it can't be 80% silk and 20% polyester. Small brands make this mistake and then get hit with chargebacks and bad reviews.
The check: Validate fiber content before you commit to a production run, not after. If a supplier won't provide composition in writing, that's a red flag.
4. Is Rayon Quick Drying? Short Answer: No
I get asked this a lot, probably because rayon feels light and breathable. But is rayon quick drying? In the performance sense, usually no. Standard rayon and viscose absorb water and dry noticeably slower than polyester, nylon, or Polartec Powerstretch. That matters for a Polartec headband and for any activewear worn near sweat.
Some newer cellulosic fibers, like Tencel lyocell, dry faster than classic viscose rayon, but they aren't the same as a hydrophobic performance knit. If quick-dry is a product claim, test it. Don't guess.
5. Joanns Upholstery Fabric Isn't a Technical Fabric
A friend once told me I could save money by using Joanns upholstery fabric for the outer layer of a headband. That's true if outer layer means on a couch. It isn't true if it means on a head.
I won't say Joanns upholstery fabric is bad. It's made for furniture. It's usually heavy, has little stretch, and isn't designed to move moisture away from skin. I once tested a swatch as a headband lining because it felt soft and thick. It wicked about as well as a bath mat. We dropped the idea before wasting material.
The check: Before substituting any retail fabric into a performance garment, ask: What's the fiber content? What's the stretch? What's the moisture behavior? If you can't answer all three, it's not a substitute.
6. Order Swatches, and Actually Sew a Test Sample
This is the step everyone says they'll do and many skip. I don't care if you've used Polartec before. Every order can be different: different production lot, different finish, different width.
In my first year, I ordered about 220 yards of Polartec fleece for a custom order without testing a sewn seam. The roll looked fine. But once I started sewing, the seam puckered and the fabric didn't feed through my machine evenly. The issue was the finish on that lot, and no amount of threading adjustments fixed it. That mistake cost me a $1,450 order and a week of delay. Now, no matter how rushed I am, I request a swatch and sew a sample first.
What to test:
- Stretch percentage and recovery after a five-minute rest
- Seam appearance with the needle and thread you plan to use
- Fabric width and weight, not just what the supplier lists
- Moisture behavior: put a drop of water on it and see what happens
7. Write Down Your Specs and Keep a Physical Sample
I thought I could rely on remembering which Polartec fabric I used. I couldn't. All Polartec fleece lines blur together after a while.
Now I keep a binder with a small swatch, the exact style name, weight, width, country of origin, and supplier order number for every fabric I use. If I order the same fabric six months later, I can compare the new roll against the original sample.
This sounds obvious, but it's the difference between a consistent product and a mess. I've caught three mismatched fabrics in the past 18 months using this binder. It would've taken me much longer to notice otherwise.
Final Notes: What I Still Watch For
This checklist works for my business: a small workshop making relatively simple accessories in small batches. It isn't a full spec package for a factory doing 10,000 units. If you're working with a manufacturer, you'll need additional testing: shrinkage, colorfastness, hydrostatic head, pilling, and a formal spec sheet. Don't scale my simple checklist into something it isn't.
Here are three errors I still have to avoid:
- Buying based on a name alone. Polartec is a brand, not a single fabric. I always confirm the exact style and construction.
- Using the same supplier habit for every product. A fabric that works for a headband won't automatically work for a jacket. I ask what the material is meant to do, not just whether it's warm.
- Ignoring the fine print on fiber content. Whether it's a 100% mulberry silk bonnet or a Polartec Powerstretch midlayer, the label matters. I check it before production, not after.
Bottom line: Polartec fabric is usually worth the premium because it's designed for a specific job. But designed for a job doesn't mean right for every job. Match the fabric to the product, test it before you buy in volume, and document what you actually used. That's the whole game.
