Start With the End Use, Not the Label
Most fabric decisions fail before the first cut because someone asks, “Is this a good material?” instead of “What is this material supposed to do?” I’m a procurement manager at a 15-person apparel development company. I’ve managed our materials budget—about $410,000 annually—for seven years, negotiated with 60+ fabric vendors, and logged every order in our cost tracking system. The fabric choice is a total-cost decision, not a per-yard decision.
Take the Q4 2024 audit I did on our fleece spend. Switching one shell from a generic stretch fleece to Polartec Power Stretch raised our fabric cost per yard by 22%. It also dropped our garment rejection rate by 11%, because the Polartec held its shape through wash testing and lamination. Net cost per approved garment: lower. The “expensive” fabric was cheaper where it mattered.
Why Polartec Shows Up Everywhere
Polartec is a name you’ll see on an Athleta Polartec piece, a Palace Polartec jacket, and U.S. military ECWCS layering. That range tells you the platform is versatile, but it doesn’t tell you which version to use. Polartec makes many different fabrics—Thermal Pro, Power Stretch, Power Dry, Power Shield, Neoshell, Alpha—and each is engineered for a different job. The best one is the one that fits your breathability, stretch, durability, and cost envelope.
Here’s the thing: a logo isn’t a spec. I’ve approved suppliers that use Polartec fabric, and I’ve rejected suppliers that use “similar” unbranded fleece at a lower price. The reason wasn’t brand loyalty. It was testing. The Polartec fabric performed within our tolerance for tear strength and shrinkage; the unbranded fabric did not. The price gap looked like a saving until the rework cost showed up.
What Most Buyers Miss in the Unit Price
Most buyers focus on price per yard and completely miss finishing, testing, minimums, lead time, and freight. The question everyone asks is “What’s your best price?” The question they should ask is “What’s included in that price?”
In 2023, I ran a total-cost comparison for an 1,800-unit order. Vendor A quoted $11.20 per yard for Polartec fleece with certificates. Vendor B quoted $9.80 per yard for a comparable unbranded fleece. I almost went with Vendor B—until I calculated the full cost. Vendor B charged $0.85 per yard for freight, $380 for testing documentation, and a $1,100 setup fee. Vendor A’s price included all of that. The real difference wasn’t 14%; it was about 19% in the other direction. A lesson learned the hard way.
Even sample shipping adds up. According to USPS (usps.com), as of January 2025, a large envelope costs $1.50 for the first ounce, but it can’t be thicker than 0.75 inch. When a vendor sends a swatch book that’s 1.2 inches thick, it goes Priority Mail, and that changes the sample budget. Small line item. Recurring line item.
There’s also compliance. Per FTC guidelines (ftc.gov), environmental claims like “recycled” or “recyclable” need evidence and clear qualifiers. If we call a fabric “recycled,” we need to know what that means and have the certificate to back it. That’s not legal scaremongering; it’s a real reason to ask for documentation before you commit to a material story.
Is Viscose Actually a Good Material?
One of the most common questions I get from newer designers is, “Is viscose good material?” The honest answer: it depends on what you need it to do. Viscose is a regenerated cellulose fiber. It breathes well, drapes nicely, and accepts dye vibrantly. Those are real strengths. But viscose also wrinkles easily, can shrink in the wash, and gets weaker when wet. For a blouse or a lining, viscose is often a very good material. For a pair of men’s fleece pants, it’s the wrong tool.
Men’s fleece pants need warmth, stretch, moisture management, and durability. Those requirements point toward Polartec Power Stretch or Thermal Pro, not viscose. The lesson isn’t “viscose is bad.” The lesson is that material quality is situational. Good material means “good for the use case,” not “good in the abstract.”
Men’s Fleece Pants: A Case Study
Men’s fleece pants are a useful test because they look simple and aren’t. A generic grid-fleece pant can be cheap. It also tends to pill under backpack straps, lose its hem after a few washes, and end up returned. When we moved to Polartec fleece for one program, the unit cost went up. The return rate went down. The deciding factor wasn’t warmth; it was structure. The Polartec fabric held its face fabric and loft longer, so the customer didn’t treat it as disposable.
Does this mean every men’s fleece pant should use Polartec? No. For a basic pair of lounge pants where the customer expects six months of wear, a cheaper fleece is defensible. For a technical pant that gets washed weekly and worn outdoors, Polartec made the numbers work.
And No, Dogs Can’t Eat Nylon
A weird one from a client who makes pet gear: “Can dogs eat nylon?” No. Nylon is not digestible. If a dog tears off and swallows a piece of nylon webbing or ripstop, it can cause an intestinal blockage. That’s a medical emergency, not a fabric review.
Why mention that here? Because fabric selection is also about the end user’s behavior. When we sourced a lining for a dog jacket, we put Polartec Power Dry on the inside and specified nylon ripstop only where it could be sewn down and reinforced. We also switched to bound seams to reduce fraying. The nylon was strong, but it was in the wrong place. A good material choice can still be a bad product choice if you ignore the context.
What I Can’t Tell You
Look, none of this is universal. My experience is with mid-sized programs—roughly 500 to 5,000 units per style—mostly in North America, using a mix of domestic and imported cut-and-sew. If you’re a startup making 50 units, Polartec minimums and lead times might price you out. If you’re ordering 50,000 units, direct sourcing changes the math. And if your question is about what a dog can eat, ask a vet. I’m just the person who pays for the fabric, not the person who performs surgery on a Labradoodle.
